Boiler efficiency, blowdown and heat recovery

Estimate boiler efficiency from losses, using fuel, O₂ and stack temperature, find the minimum blowdown from TDS and see what combustion tuning, an economizer and blowdown heat recovery are worth.

Pre-sizing and estimating tool: results do not replace design, calculations or reports signed by a licensed professional, nor verification against the applicable codes and standards.

Equations used

Stoichiometric O₂: O₂st = 2.664·C + 7.937·H + 0.998·S − O [kg/kg]; theoretical air A0 = O₂st ÷ 0.2314
Excess air from dry O₂: EA = O₂ ÷ (20.9 − O₂)
Dry flue gas: mdg = 3.664·C + 1.998·S + 0.7686·A + N + 0.2314·A0·EA; loss = mdg · 1.04 · (Tg − Ta) ÷ LHV
Flue gas moisture: mw = 8.936·H + M; loss = mw · 1.88 · (Tg − Ta) ÷ LHV
Efficiency (LHV) = 1 − losses; efficiency (HHV) = efficiency (LHV) × LHV ÷ HHV
Minimum blowdown (% of steam) = TDSfeed ÷ (TDSmax − TDSfeed); energy = ṁbd × (hf(p) − h(Tmake-up))
Blowdown flash: x = (hf(p) − hf(pf)) ÷ hfg(pf); exchanger: ṁbd (1 − x) (hf(pf) − h(Tout))

Assumptions and limits

  • Complete combustion (no CO); mean specific heats of 1.04 kJ/(kg·K) for dry gas and 1.88 kJ/(kg·K) for water vapor; air humidity neglected.
  • Typical fuel compositions on a dry basis; for test-grade results, use your fuel’s ultimate analysis and the full ASME PTC 4 procedure.
  • Efficiency on an LHV basis (Brazilian and European practice); the HHV equivalent (U.S. practice) is also shown.
  • Radiation, ash and unburned losses enter as one percentage entered by the user.

Standards and technical documents

  • EN 12952-15:2003: Water-tube boilers and auxiliary installations — Acceptance tests
  • ASME (1994/2021): Consensus Operating Practices for Control of Feedwater and Boiler Water Chemistry in Modern Industrial Boilers

U.S. regulations

  • EPA 40 CFR Part 63, Subpart DDDDD (major sources) and Subpart JJJJJJ (area sources): periodic boiler tune-ups with O₂ and CO measurement and one-time energy assessments
  • ASME BPVC Section I and Section VI/VII guidance, enforced through state boiler and pressure vessel laws (National Board NBIC)
  • EPA 40 CFR 403.5(b)(5): blowdown discharged to a POTW must not raise influent above 40 °C (104 °F)

Frequently asked questions

How can I estimate boiler efficiency without metering fuel?

Use the heat-loss method: from stack O₂ and temperature and the fuel composition, compute dry gas and moisture losses; adding radiation and other losses, efficiency is 100% minus the total (ASME PTC 4).

What excess air is right?

It depends on fuel and burner. Natural gas usually runs at 2% to 3% O₂; oil 3% to 4%; grate-fired biomass 5% to 8%. Reduce it with a flue gas analyzer while watching CO.

How much energy goes out with blowdown?

Each lb of blowdown carries saturated water at boiler pressure. At 150 psig with 77 °F make-up, about 290 Btu/lb. At 8% blowdown on a 20,000 lb/h boiler, that is over 460,000 Btu/h lost continuously.
